Known problem with trie size. See e.g. http://bbs.archlinux.org/viewtopic.php?id=60114
The fix (from forums, by Firmicus) is to edit /usr/share/texmf/web2c/texmf.cnf, change "trie_size = 600000" to "trie_size = 700000" and then regenerate missing formats: "sudo fmtutil-sys --missing".

@Firmicus: could you change the defaults in the package?
